A towel looks simple, but turning raw cotton into a soft, absorbent terry towel takes a sequence of distinct stages: spinning fibre into yarn, weaving the loops that make the pile, dyeing and finishing the cloth, and finally cutting, hemming and checking it. The most important step is the weaving, where a loom is set up to raise slack threads into the loops that give a towel its absorbency. Here is how the process works at a general level.
From cotton fibre to yarn
Manufacturing begins with cotton fibre, prized for towels because it is naturally absorbent and stands up to repeated washing. The raw fibre is cleaned to remove seeds, dust and debris, then carded to align the fibres into a loose rope. Better towels usually also have their cotton combed, an extra step that removes the shortest fibres and leaves longer, more uniform ones.
The prepared fibre is then spun into yarn by drawing it out and twisting it for strength. Yarn made from longer fibres, such as long-staple cottons, tends to be smoother and stronger, which is one reason cotton type affects the feel and durability of the finished towel. The yarn is wound onto packages ready for weaving.
Weaving the pile
Weaving is where a length of cloth becomes a towel. A loom interlaces two sets of yarn: the lengthwise warp and the crosswise weft. A terry towel uses an extra set of warp threads, the pile warp, held under low tension. When the weft is beaten into place, these slack threads are pushed up into loops rather than lying flat, forming the loop pile that defines terry cloth.
Patterning is controlled by the loom mechanism:

The dobby mechanism is well suited to the plain fields and woven borders of everyday towels, while the jacquard mechanism can control individual warp threads to weave intricate designs. The density and height of the loops set the towel's weight, which is measured as GSM, or grams per square metre.
Dyeing and adding colour
Colour can be introduced at different points. Yarn may be dyed before weaving, which suits woven-in stripes and patterns, or the finished cloth may be piece-dyed to a single colour after weaving. White and natural towels skip the dye stage but are usually still bleached or scoured.
Whichever route is used, the cloth must be thoroughly washed afterwards to remove loose dye and processing residues, so that the colour stays put and the towel does not run in later washes.
Finishing the cloth
Newly woven towelling is comparatively stiff and is treated with substances that help it weave and resist staining. Finishing prepares it for use:
- Scouring and washing remove oils, sizing and impurities.
- Softening relaxes the loops so the towel feels plush.
- Processes that open up the fibres improve absorbency, so a new towel soaks up water properly.
Good finishing is much of what separates a towel that feels luxurious from one that feels harsh, even when the underlying cloth is similar. It is also why a brand-new towel sometimes absorbs less until it has been washed a few times at home.
Cutting, hemming and inspection
The cloth comes off the loom as a long continuous length, sometimes with the dividing lines between towels already woven in. It is then:
- Cut into individual towel-sized pieces.
- Hemmed, usually by folding and sewing the cut edges so they will not fray.
- Inspected for weaving faults, uneven dyeing and loose threads.
- Folded, labelled and packed for sale.

Why it matters
Knowing how a towel is made makes it far easier to judge one. The fibre and spinning determine softness and strength, the weaving sets the absorbency and weight, the finishing decides how plush and thirsty it feels, and the hemming governs how long it lasts. When you weigh up cotton type, GSM or towel materials, you are really comparing the outcomes of these manufacturing choices. A good towel is simply one where each of these stages has been done well.
